Ok, so I know it's just a little 4 banger that was never intended to be a race engine, hence the quotes on "performance", but I was wondering what you guys might recommend to add a few HP because there is quite a long/big hill on my way home from work and it's a little hard to keep it at 70mph all the way up. Should I remove the cat AND muffler, or just the cat and increase the diameter of the exhaust pipe? I dont want to drop too much into it, because I plan on doing a V8 or 2.3T swap within a year or so.
-The diameter of the stock exhaust pipe seems pretty damn small. So I'm thinking:remove cat, keep muffler and increase the pipe size, but how big? 2", 2.5"?

Whatever small things you can do to open that exhaust up are probably useful. These motors are so old and performance parts so unavailable that they are not worth putting much into. If you do a rebuild and go with custom high compression pistons, clean up the intake and some carburetion can get them to be peppy. I did that with the big brother to the 1.8, the 2.0 MA motor. It was okay, but only lasted 75K or so. When it died I started this 2.3T swap that is going painfully slow. Anything over a 2" exhaust will be unproductive on that motor and even 2" on a bone stock 1.8 is probably overkill. I would think something on the order of 1 3/4" might be better.

What years did these trucks have a cat installed? I have a ‘74, is that goofy looking box under the cab a catalytic converter? Looks like no other cat I’ve ever seen.

I wouldn't know. On Rock Auto I can't find a cat for a Courier at all. And on Napa's site I don't see them before 1977. My personal Courier (1972), didn't have one, but I don't know how many hands it went thru before I got it.

I believe 77 was the first year for a cat on the Couriers. I went to one mainstream exhaust shop who refused to build an exhaust because I told them the truck came with no cat factory. I went to another, smaller (but more established and knowledgeable) shop who looked the truck up and found an option for with and without cat (early without, later with). He also happily provided me with all the documentation I needed to go back to the big name shop and rub it in (which I did a couple days later just because I felt like being an a$$ over it).

No Cat on a Gen 1, the little thing you see on the exhaust that looks like a cat is called an "resonator", just part of the muffler system. Bigger exhaust tube can never hurt but it isn't going to make a big difference. Instead, try taking off the fan and installing an electric fan instead. At 4,000 RPM it take something like 13 HP to turn the average stock fan. When you only have 74HP to start with that can make a real difference!

You have to get one that can be wired as a "Pusher" and it has to be mounted on the front of the radiator, behind the grill. Unless you can find one that is lower profile than I could find. The problem is that the nose of the water pump sits very close to the radiator and I couldn't find a fan slim enough to fit in there, so I want to a pusher unit and mounted it to the front. The opening is pretty small - I think it's something like 16" wide and 11" tall? Don't remember exactly. Anyway I ended up getting a pretty small fan, like 9" or so. I'll try to measure it when I get home tonight.

Took the measurement and the fan I use is 8". I'd try for a little larger if I had it to do again.

If you can fit it go inside the engine compartment with a shroud. I hate to say it but their are cheap fans on amazon and I have friends using them on street driven cars as the main fan with out problems yet.

I'm going to try to fit one in there this weekend, looks to be a pretty tight fit, but I'll let you guys know. Ok, well don't buy the 14" fan on ebay that says it's for a Courier... For one, its 2.5" thick and the gap between the radiator and the water pump pulley is 2 3/8", not only that, but the radiator itself is 13"x18" so mounting it to the radiator would be an issue also. Luckily I have a 12" pusher that I think I'll have to mount to the front of the radiator, I just hope it moves enough cfm.
